The DWE7491 is one of the best jobsite table saws you can buy. I've run one in my shop for years, and it does almost everything right — except the throat plate. The stock insert has a gap around the blade you could lose a pencil in, and every rip cut in plywood reminds you of it: fuzzy edges, chipped veneer, splinters on the bottom face.
The fix is a zero clearance insert. The question is which kind — keep tuning the stock plate, buy a hardwood replacement, or cut your own. I make and sell these for a living, so take my bias into account, but I'll give you the honest version of all three options, including when DIY is the right call.
Why the stock DWE7491 insert causes tearout
Quick version (the full explanation is in my post on what a zero clearance insert is and why it matters): wood fibers only cut cleanly when they're supported. The stock DWE7491 plate leaves a wide slot around the blade so it can handle any blade at any bevel angle. That's convenient for DeWalt, but it means the fibers on the bottom face of your workpiece have nothing under them when the blade tooth exits. They bend and tear instead of shearing off clean.
A zero clearance insert closes that gap to the exact width of your blade's kerf. The material is supported right up to the teeth, and the tearout mostly disappears. It's the single biggest cut-quality upgrade you can make to this saw, and it costs less than a decent blade.
You'll notice the difference most on plywood and veneered sheet goods, melamine, and cross-grain cuts in hardwood — exactly the stuff the DWE7491 gets used for on cabinet jobs.
Option 1: Live with the stock plate
I'll be fair to the factory insert. It's fine if you're ripping framing lumber, breaking down rough stock, or making cuts nobody will ever see. It also handles every bevel angle without complaint, because that giant slot never touches the blade.
Where it falls down is finish work. If you're building cabinets, cutting drawer parts, or ripping prefinished plywood, the bottom-face tearout costs you time — you end up cutting parts oversize and cleaning up edges, or arranging every cut so the show face is up. That's a workaround, not a solution.
Cost: free. Cut quality: what you're living with now.
Option 2: A hardwood zero clearance insert
This is the drop-in path. Our hardwood zero clearance insert for the DeWalt DWE7491 is machined to fit the 7491's throat opening, and you cut the kerf yourself on first use by raising your own blade through it — which is exactly what you want, because the slot ends up matched to your blade, not a generic average.
Why hardwood instead of plastic or MDF? Three reasons I care about:
Stability. Thin plastic flexes under a workpiece, and MDF swells if it picks up moisture in a garage shop. Dense hardwood — we cut ours from walnut, cherry, ash, maple, and oak — stays flat and stays flush with the table. Flush matters: an insert that sits proud catches the leading edge of your stock; one that sits low lets thin pieces dip at the worst possible moment.
Durability. A hardwood insert shrugs off years of use. When the kerf eventually widens (bevel cuts speed this up), you're out about the cost of a blade sharpening, not a tool.
It's rigid where it counts. Right at the blade, where a few thousandths of sag show up in your cut.

One honest trade-off: a zero clearance insert is a 90-degree insert. For bevel cuts, swap the stock plate back in (or keep a dedicated bevel insert). It takes ten seconds and it's the same routine you'd have with any ZCI, bought or built.
Option 3: Cut your own (DIY)
If you have a CNC, a laser cutter, or makerspace access, making your own insert is a legitimately good option — and I say that as the guy selling the finished ones.
The honest math: a blank of 1/2" hardwood or Baltic birch costs a few dollars. The part that eats your evening is measuring and modeling the insert — the 7491's opening isn't a simple rectangle, and getting the fit right usually takes two or three test cuts. DIY is the right call if you already own the machine to cut it, want multiple inserts (one per blade is a real workflow — more on that below), or just enjoy making your own shop fixtures. Buy the finished insert if you'd rather spend Saturday building furniture instead of building the thing that helps you build furniture.
Which one should you pick?
Here's what I'd tell you over the workbench. If your DWE7491 only ever cuts framing and rough stock, keep the stock plate and spend the money on a good blade. If you cut plywood, melamine, or anything with a face you care about, get a hardwood insert — it pays for itself the first time you don't have to re-cut a chipped cabinet side. And if you've got a CNC or laser sitting there anyway, grab the design files and cut a whole stack.
Getting the most out of your insert
Cut the kerf slow. First use, clamp a sacrificial board over the insert, start the saw, and raise the blade slowly through the fresh insert. Full speed, slow crank.
One insert per blade. A kerf cut for your 24-tooth rip blade is too wide for a thin-kerf plywood blade. Inserts are cheap enough to dedicate one to each blade you run regularly.
Check it's flush. Set a straightedge across the table and the insert before the first cut. Fine-tune the fit so nothing catches.
Retire it when the slot widens. Once the kerf opens up enough that you're seeing tearout again, that insert is done. Treat it as a consumable.
FAQ
Will a zero clearance insert fit both the DWE7491RS and DWE7491X?
The DWE7491 variants (RS, X, and similar) share the same saw body and throat opening — the suffix mostly reflects the stand it ships with. Our insert is designed around the DWE7491 throat opening. If you have a different DeWalt model like the DWE7485 or the older DWE7490, check the specific product listing, since openings differ between models.
Can I make bevel cuts with a zero clearance insert?
No — the tight kerf slot only clears the blade at 90 degrees. Keep your stock plate and swap it in for bevel work. This is true of every zero clearance insert, ours or homemade.
Do I need to cut the kerf slot myself?
Yes, and that's a feature. Raising your own blade through the insert means the slot matches your blade's exact kerf width. Clamp a board over the insert, start the saw, and raise the blade slowly.
Does a zero clearance insert work with the riving knife and blade guard?
The insert is slotted for the riving knife in the raised position. The full blade guard assembly generally won't fit through a zero clearance slot — like most ZCIs, this is an insert for guard-off operations where you're using the riving knife. Always follow your saw's safety manual.
What about dado stacks?
A zero clearance insert is cut for a single blade width. For dado work you'd want a separate dedicated insert — our design files make it easy to cut one blank per stack width if you're going the DIY route.
